I don't think there is a diaphragm on the all-electric valve, so I am still confused by the last couple of replies; they seem to contradict each other. Post a picture of it maybe?

Is this an all-electric EGR valve, or one that is vacuum-operated with a solenoid valve to control the vacuum?

I think the crud, although somewhat normal, is hardly 'harmless".

Another interesting feature of these compressors is the throttling plate on the intake. That seems to result in system pressures...

As already pointed out, that hole that gets uncovered in the master is not big, the slave may retract kind of slow even when things are going right.

If holding the pedal full-up doesn't give any...

Did you understand the advice in reply #7? The clutch pedal must be pulled up as high as it will go, and held up there while trying to push that slave piston back in.

The master is up on the firewall, it is the slave that is down below pushing on the fork. So, we are talking about the slave, correct?

Is the connector loose on the cable, or loose in the radio jack? If it is loose in the radio, bend the center pin slightly like a banana; squish the outer shell into a slight oval.

On the bone, are you talking about the "pinched" area in the middle of its beam? Ignore that, for now at least. It is hard to tell what that is from the picture, but it looks like it has some weld...

The wire test can tell you if the hydraulics are working OK. Learning how to do that test will save a lot of guessing or throwing parts at it needlessly.

Like it or not, that wire-test is what is needed. Or, throw a new master/slave unit at it and have some confidence that the stroke must be OK.

You could test the TPS with a volt/ohm meter, but you need to test it many times, as the problem (if it exists) is likely to be intermittent.
