The OEM alloy studs are very good quality... i would confidently reuse on the ExMan-to head side.

The ExMan flange to the Downpipe studs may be in need of repair.

yes, often necessary to tighten the battery cable connections a couple of times after installing new battery... the cable ends have to 'seat' in the soft lead of the battery sideposts.

My '97 SW had miserable, languid starting characteristics until i renewed the ignition switch. The Gen3 switches aren't supposed to be an issue.

One test to jump out the IgSw... would be apply B+...

So, put car on lift and coat engine-cradle/subframe with Por15 or good paint; maybe also paint the fender/fascia stiffener brackets, etc.

also maybe check out:

(1) blower motor resistor
(2) blower motor/'heater fan' relay (if it exists)

It is possible that the brushes in the motor are worn, so contact with armature is failing......
